Hazardous Area Classification Explained: Zones vs. Divisions

Hazardous Area Classification Explained: Zones vs. Divisions

Wherever flammable gases, vapors, or combustible dusts can be present, electrical equipment becomes a potential ignition source. Hazardous area classification is the engineering discipline that defines where those atmospheres may exist, how often, and for how long. In the United States, engineers work with two parallel systems: the traditional Class/Division method in NEC Article 500 and the Zone method in NEC Articles 505 and 506, which is aligned with the international IEC 60079 series. Understanding both is now a practical necessity.

The Purpose of Classification

Classification does not eliminate a hazard. It describes it. The output is a set of drawings and a written basis that tell designers what equipment protection is needed in each location. Inspectors, maintenance teams, and operators rely on those drawings for decades, so the classification must be defensible, documented, and kept current when the process changes.

Key inputs include the properties of the materials handled (flash point, ignition temperature, density, and explosive limits), the sources of release, the grade of release, ventilation, and the likelihood that a flammable atmosphere will be present.

Classification is a multidisciplinary task. Process engineers understand the materials and operating conditions, mechanical engineers understand the equipment that can leak, and electrical engineers understand what equipment will be installed. The best results come from a team review rather than a single discipline working alone.

The Division System (NEC Article 500)

The Division system groups hazards by Class and Division:

  • Class I: flammable gases or vapors. Class II: combustible dusts. Class III: ignitible fibers and flyings.
  • Division 1: ignitible concentrations can exist under normal operating conditions, or frequently because of maintenance or leakage.
  • Division 2: ignitible concentrations are not likely in normal operation and, if they occur, will exist only for a short period.

Class I materials are assigned to Groups A, B, C, and D. Class II dusts are Groups E, F, and G. Industry guidance commonly used with this system includes API RP 500 for petroleum facilities, NFPA 497 for flammable liquids, gases, and vapors, and NFPA 499 for combustible dusts.

The Zone System (IEC 60079-10-1 and NEC Article 505)

The Zone system divides locations into three levels based on how often an explosive gas atmosphere is present:

  • Zone 0: present continuously, for long periods, or frequently.
  • Zone 1: likely to occur in normal operation occasionally.
  • Zone 2: not likely in normal operation and, if it occurs, will persist for only a short period.

IEC 60079-10-1 provides the methodology for explosive gas atmospheres, including the assessment of release sources, release rates, and ventilation effectiveness. IEC 60079-10-2 covers combustible dust, with Zones 20, 21, and 22, which NEC Article 506 recognizes in the United States. For petroleum facilities, API RP 505 is the Zone counterpart to API RP 500.

As a general orientation, Division 1 covers conditions that the Zone system splits into Zone 0 and Zone 1, while Division 2 broadly corresponds to Zone 2. The mapping is not a substitute for analysis. The NEC sets specific rules for when equipment listed under one system may be used in a location classified under the other, and those rules must be checked for every installation.

Choosing and Applying a System

Many US facilities use the Division system because their drawings, equipment, and procedures were built around it. Newer projects, especially those with international owners or suppliers, often adopt Zones because the protection concepts allow more design flexibility and access to IEC-certified equipment. Mixing systems within one facility is possible, but it demands disciplined documentation so that maintenance teams never install equipment that is not suitable for the location.

Whatever the system, good practice includes:

  1. A written classification basis that records materials, release sources, and ventilation assumptions.
  2. Clear area classification drawings, revised under management of change.
  3. Equipment selection verified against group, temperature class, and protection level.
  4. Initial and periodic inspection, consistent with IEC 60079-17 where the Zone system applies.
  5. Competent personnel for design, installation, inspection, and repair.

Maintenance deserves special attention. An explosionproof enclosure with a missing bolt, a damaged flamepath, or an unsealed conduit entry no longer provides the protection its marking claims. Inspection regimes should define visual, close, and detailed inspection grades and the competence required for each.

Key Takeaways

  • Both systems describe the likelihood and duration of a flammable atmosphere; neither removes the hazard.
  • NEC Article 500 uses Classes, Divisions, and Groups A through G; Articles 505 and 506 use Zones aligned with IEC 60079.
  • IEC 60079-10-1 provides a structured method for evaluating release sources and ventilation.
  • Cross-system equipment use is governed by specific NEC rules, not by rough equivalence.
  • Classification is only as good as its documentation and the competence of the people who apply it.
